Investigation Summary

The root of the disaster was a tailstrike that occurred on February 7, 1980, at Hong Kong's Kai Tak Airport. The temporary repair performed at that time became permanent, involving a patch that did not sufficiently cover the damaged area. Crucially, the damaged skin was not removed or properly treated; it was merely covered. Because the patch was too small, it allowed nicotine-stained air (from cabin smoke) to seep through the cracks, leaving visible brown streaks on the exterior. Despite these 'telltale' signs of a pressure leak, multiple heavy maintenance inspections failed to identify the underlying metal fatigue. The aircraft was actually in the process of being sold to Orient Thai Airlines and was on its penultimate flight for China Airlines when the failure occurred.

Final Conclusions

The Aviation Safety Council (ASC) concluded that the in-flight breakup was caused by the failure of the aft fuselage skin in the area of the 1980 repair. The repair was not performed in accordance with the Boeing Structural Repair Manual (SRM). Continuous growth of fatigue cracks, which were concealed by the repair doubler, eventually reached a critical length of approximately 58 inches, leading to the explosive decompression and structural disintegration of the aircraft.
